Hardware firewall

Ok, I am trying to setup a hardware firewall, using the 'smoothwall' software, on a old PC of mine.

Does this sound correct cable modem > router > NIC on old computer with smoothwall installed, and then back to the router > my desktop

No.
You need Cable Modem -> [WAN] Smoothwall [LAN] -> Seperate Switch <- Your desktop.

Smoothwall would need 2 NICs.

ALL traffic needs to pass through it.. The WAN NIC on the Smoothwall box should have your public IP.
