It's the resistor pack thats at fault, that effectively alters the speeds by altering the voltage fed to the heater blower motor.
The reason it works only in position 4 is that there is a direct 12v feed from supply to heater motor, ie no resistors to pass through.
Sounds like the flap/valve in the heater box isn't working so it cant direct cold air into the heater ducts. The flap is stuck in the hot position therefore channeling hot air all the time.
Not sure if the flap is cable controlled or electronically, but i would have a look at that first.

The best i've seen recently is 26mpg according to the trip computer, but its more like 24.8 - 25 most of the time. Absolutely crap.

I think mine suffers with this too. Would you say its like theres no rubber in the front suspension/steering and feels harsh when you go round a corner under a bit of power??

Oh, and another thing i did, not connected to the knocking noise, was to enlarge the holes in the leading edge of the underside of the diffuser. The larger holes now let gravel and suchlike fall out rather than collecting in the diffuser.
My 197 had this knocking noise, only really noticeable when the car was cold and at low speeds.
I checked out all the exhaust mountings because i'm convinced these were the culprits. I lubricated the rear silencer rubber mountings after removing the diffuser, but this had no effect.
