Don't think you have to tell them as it is technically no different to having a repair done. Just a more cost effective way of doing it, the dvla must be told, as you have done, but i don't see why you would have to tell insurance. But i'm not 100%.

As said, ring customer services. I always find everywhere i go customer services will bend over backwards and authorize things that the shop/dealer simply wouldn't. Always worth a crack.

Will he have to tell the insurance though? If he hasn't made a claim? Because he can't due to mot? Might be better to not go through insurance to avoid premium rise. Or am i missing something?

IMO, Good bet for plastic would be to contact someone from a local uni, or a mate that goes to a uni that has product design, offer to pay and these students will bite your hand off at the opportunity! The product design guys make some amazing stuff where i am, and use rapid form to get it from...
Same thing happened on g/f's punto, slight gear box oil leak, but got worse and worse... Found out it was coming from the drive shaft seal, got a new one, leak went, then came back, changed seal once more. Seemed fixed, g/f driving car with friend, massive pop car cuts out and empties gearbox...
