I can't believe i haven't put an update on since May!.. time flys when your busy..The break was a little more than a few weeks, sorted out the house though and moved the car down here so time to get it finished. I've got a few updates to write up so here goes....

After the shell was painted it was time to send off all the suspension components to be powder coated/painted.
Here's some of the bits that went off to be powdercoated.

image1_zpspfgdec7h.jpg

And the final result!.. all laid out ready to go.

I then started on the front brake lines.
I fitted the t-piece to the little aluminium bracket i made and riveted onto the chassis leg. I also added some anti chaffing rubber on the corner just incase it comes into contact with the chassis. It shouldn't but i'd rather play it safe.

20160402_095404_zpstpnjiedz.jpg

I then mounted the servo/reservoir and all the front brake lines.
The pedal box and clutch cable were also mounted at the same time.

20160402_125642_zps2gnysxsx.jpg

20160402_125805_zpspze7bpoi.jpg

I then set about bending up the cockpit fuel hardlines.. A very time consuming/tedious job, but completely worth it to see the end result look so neat. I have ran them under the drivers seat and then across onto the tunnel, before going up into the scuttle. I also mounted the extinguisher in the passenger footwell ready for plumbing in!

20160403_092024_zpsxwpvewlc.jpg
20160403_112023_zpsudjfmsuj.jpg

I then plumbed in the front nozzles, pointing down at both driver/passenger footwells
The hose then routes through the scuttle area and into the engine bay. I left the fuel lines under the scuttle as I needed the engine in to see where best to route them.

20160403_142552_zpshsqgastv.jpg

20160403_142654_zpsxiqumdg3.jpg

I then set about fitting the fuel tank.
I wanted to remove the large portion of the fuel filler vent as it runs extremely close to the rear spring/damper unit.

20160409_080529_zpsgmcj7q9l.jpg

I removed the 90deg fitting from the front inlet elbow. and hacked off the breather vent section on the filler (being careful not to damage the main fill hose.

20160417_122738_zpsbmokgjqe.jpg

I then bonded the 90deg elbow onto the trimmed filler hose (no pics of this yet, just mocked up below)

20160417_123523_zpsglolr6aq.jpg

The next step was to make the fuel outlet hose which joins the tank to the chassis fitting.
I've seen so many versions of this hose, plain hoses just hose clamped onto the fitting on the tank, or using the existing hose up to the bulkhead etc.

I decided the utilise the existing fuel line 90deg fitting and re connect it back inside a braided hose I had made.
20160510_090346_zpsm6nx2vtb.jpg

I drove over to ATEC again and got the fitting crimped on and pressure tested. nicely packaged for me.

20160512_135745_zps2cvl6tia.jpg

End result looking lovely!

IMG_0016_zps6k1xh4bm.jpg

I then fitted the other side onto the bulkhead fitting where the tank sits that goes through to the cockpit hardlines. I have blanked off the return as I only need that when I upgrade to alu tank and throttle bodies etc.

IMG_0021_zpsofyxkihy.jpg

I then fitted a new pipe from the tank to the main filler vent i modified earlier. (utilizing half of the original)
I have also fitted a smaller hose onto the main tank breather that runs down the rear of the chassis under the boot and out to atmosphere just behind the rear bumper.
IMG_0018_zpsesjcru3t.jpg

Tank up and bolted in!

Steering column/boss/quick release were next on the agenda.
I started out by cutting down the column/bulkhead, bearing/seal (it has a large flange for mounting to the sound deadening) You can just see the faint outline of where I cut it half way down the shaft.

20160417_102200_zpst1pemzjo.jpg

I then installed the column and mount with the rubber seal into the bulkhead. Seen from both sides below.

20160417_104946_zpsghf6tqwi.jpg
20160417_105028_zpsbot0ytgo.jpg

Next the seat and harnesses were fitted so that I could set the height for the column/steering wheel.
Both myself and @Jenbo sat in the car and as we are the same height, the final height worked for both of us.

20160403_165152_zpsihzsvtcv.jpg

Column clamp was set and tightened up onto the cage.

20160403_165139_zpsudit4bxj.jpg

The longace wide angle mirror was also fitted to the cage, along with the custom shifter arm and rubber boot.
The steering wheel boss boot and steering wheel was also fitted.

Looking more like the office we wanted now ;)

Fantastic build, wouldn't mind seeing it out on track too! What engine is going to be in standard or something with more power? @Tomotek

Looks great :)
I've probably missed but what series you entering as some you aren't supposed to have bias valves within reach of driver..

I'm looking at entering the MSVR trackday championship with my mate @Jenbo... already got my race licence just need to get the car finished!.. We just have to fit a camera in the cockpit that can see all the controls, and make sure you set the bias before the race.

Cheers Josh, it will be the standard engine going back in for now while I look into building/getting built a new one on the bench with abit more power for when things get serious lol.

Cant wait to see it on track myself too, seeing it on axle stands is getting boring now lol

Some big progress there. Nice to see someone taking such a different approach.

Cheers!, yeah it's coming together nicely now, hard part is over, just need to built it all back up now

Inspiring build - nice to see some genuine fabrication skills put to use.

Thanks, i enjoyed making all the bits, love looking at it and thinking it's abit different and putting my own stamp on it.

That looks like a good series there seems to be plenty of choice around for a well sorted clio which is great news :)

Yeah there's quite a few good lil championships, will do some more research for next year on which would be best.

Thanks @scotiamr2t , @RMDavis

As said, some good fabrication there, but seems a lot of fannying around.
Haha, cheers Tony.... that's what its all about though isn't it... having the car on axles stands staring at it and never driving it?... 😅

As i'd fitted all the parts in the cockpit that I could, I started to build up the suspension assemblies. Starting with the Rear Axle.

Modified axle and axle mounts back from powder coat.

20160117_171716_zpsoyp6cqtx.jpg

I also made the decision, due to the state of the original bolts (a few I had to cut off as they were too badly seized), that I would replace all the suspension bolts with new Cap head replacements.
I set about calculating the required thread pitch/shank length/overall length and bought them from Cromwells.

20160415_210618_zps7cftgrda.jpg

20160412_193359_zpsphqwiucm.jpg

Original bolt on Right vs New bolt on left before I cut down to the correct length.
Also cut spares of each size, so if i need to replace them I have some ready.

IMG-20160415-WA0005_zpsbqcs1sz0.jpg

All the refurbished components and new AST coilovers were bolted together. Rear Discs ready to go on too.
I fitted the powerflex black series damper top mount bushes. I did however trim off the flange lip than runs around the top and bottom as these prevented them fitting in my cage bosses and are completely unnecessary.

20160416_115928_zpsfvxi3lhv.jpg

20160416_115949_zpsym06z0qs.jpg

20160416_115959_zpsotuas3yf.jpg

I fitted a couple of washers between the stub axle and the bracket to replicate the camber/toe shims before I measure up and order the required angles. (Can check tyre to arch gap then, as I have ordered some custom offset wheels)

20160416_120523_zpsafketrgv.jpg

Axle finished and ready to lift up to the chassis.

20160416_121924_zpsv7x0upgp.jpg

20160416_122118_zpsflteay73.jpg

Hub nuts and disc spacers (quite commonly forgotten). These were bought from @George@RTR_Parts .. Top bloke and really helpful. Cheers Mate.

Front end was next...... Parts all ready for assembling.

20160117_171707_zpsp5eibnkw.jpg

I fitted some new powerflex centre ARB bushes. I've read so many things about these being a pain to fit and that "you need a big crowbar and a few guys". To me that's just not right, so I thought id investigate.

I put the new bushes in without the ARB to have a look....

20160416_154313_zpsm90uldfa.jpg

There shouldn't have to be that much compression on the bush!. It would be fine if the bush was made of the std soft rubber. Its almost as though powerflex have just copied the bush dimensions but not allowed for the fact that their bush is a lot harder and won't compress by the same amount!

if the ARB was clamped inside this as it was the resistance to the ARB rotating inside it would be huge!.. The last thing you want with an ARB is to restrict its twisting motion. Most race cars have roller bearings instead of bushes to eliminate their contribution to the roll stiffness (stiction)

I decided to modify the bushes to allow for correct fitment of the bush (without the use of a crowbar) accounting for the increased rubber hardness....

20160416_154706_zpsnr8yntik.jpg

20160416_154656_zps1qsirpel.jpg

A lot better now, IMO. (Still a small amount of compression required but not to the same level before)

20160416_154735_zpsjkmddw3k.jpg

Everything bolted together ready to fit to the chassis. Dampers already fitted to the chassis.

20160416_201658_zpsfihindyn.jpg

Coilovers and Discs fitted.

20160514_155039_zpspraih8k1.jpg

Steering column connected.... All ready for an engine to drop in!

My order of TD Pro Race 1.2s finally came too!.. 15", graphite satin.. Didn't want to run spacers to get the offset I wanted, so ordered a custom offset.

20160512_121213_zpsnxt08o8n.jpg

@Jenbo also got our mk1 dash sent off for flocking.. and did an exceptional job of polishing up our headlights, which I fitted.

IMG-20160421-WA0009_zpsyxfciljv.jpg

IMG-20160522-WA0005_zps7hwriehq.jpg

IMG-20160522-WA0007_zpsiia1dhy2.jpg

I masked the lights up to stop them getting damaged. (we'll run blanks when it hits the track but fitting these for now)

20160514_155016_zpscylltqnc.jpg

Dash also fitted. Loving the end result!.. Clean and simple.

Got a set of second hand R888's to fit for when we do a shakedown/first test. Plenty of tread left on them, and couldn't say no at the price either!

t15 x 7 et 35 is what i got.. by mistake.! :) ended up being the perfect fit... in the arches, did have the slightest bit of rubbing somehwhere under the hardest of corners when throwing it in, but am running (soon to be replaced) cooksport springs & cup dampers... ( way way too soft for dedicated track work).. and dived almost as good as most premier football strikers :)
what spring rates did you get - or were supplied with the asts out of interest.. ..ive heard only great things about them but sadly they are probably above my self imposed budget..:(

looking at the photos, if it's 110 rear, probably 90 front.....

@andy007 @cpaterson76

Yeah they're 110 at rear and 90 up front!. You can spec whatever you like from Curtis though.. these where what we came up with for a Track only spec.... luckily for me I share all the costs with @Jenbo so it makes alot more things affordable

I ordered some wheel studs to replace the normal wheel bolts from Elite Developments.. Makes it so much easier to change wheels/tyres.
I got the 75mm ones.

20160819_120235_zpsb6mq5jx8.jpg

IMG-20160819-WA0010_zps0rztytak.jpg

I also went to get the tyres fitted to the wheels.. The garage did a good job and for once i left without scratched alloys! (been to quite a few places around me and there so hit and miss!)

Next up was prepping the engine to go back in. I had been doing this a bit by bit for a while now but thought i'd just fire it up on here in one post. We decided that we wouldn't touch the engine internally until we have the car running and have done a few practice sessions and potnetially races with it. Then we will prep an additional brand new rebuild engine on the bench to fit at a later date.

I managed to get hold of a cup alternator bracket as we aren't running AC. It just needed a quick sandblast and paint to bring it back to its former glory.

20150815_215358_zpstgyqx5py.jpg

IMG-20160809-WA0020_zpsd5fbgsxl.jpg

@Jenbo had been taking a few bits and pieces back to our old university to sandblast and re paint also. Inlet manifold/thermostat housing/top brackets/gearbox mount/thorttle body etc. This was all ready to be fitted back onto the engine.

20160808_123239_zpsvt1nm4ml.jpg

20160808_123245_zpsjhhguaj4.jpg

20160809_153208_zps1tkyhe3f.jpg

We also degreased and cleaned up the gearbox and gave that a respray. We had a spare end cap which we painted black.

IMG-20150111-WA0007_zpswgaizrhg.jpg

IMG-20150111-WA0006_zpsuufmbidx.jpg

Then I also gave the engine a quick wire wheel and respray with some high temp paint. Then cleaned up the flywheel a little a degreased.

20160808_123355_zpstq8lzdxs.jpg

20160808_123404_zps1ptd0gvh.jpg

Threw some new plugs in

20160809_105150_zps0z0ecyzv.jpg

Refitted the HT leads

20160809_121501_zpsbyhdkmeq.jpg

I then got a new cam belt a dephaser kit so treated myself to the proper locking tools to do the job!
I noticed on trying to line up the cams that the slots were about 10degs out of horizontal so probably gained a few HP by timing them back up correctly!

20160811_172715_zpsqsb1uogs.jpg

20160819_123328_zpst9whcdri.jpg

20160819_132557_zpss1bytrbp.jpg

Once the belts were all back on and pulleys all torqued the ancillaries and gearbox got re fitted. The engine was then ready to fit back into the car! (gearbox end cap still needed to be replaced at that point)

20160819_192002_zps8o4ztrp1.jpg

20160819_192943_zpshccpe8tl.jpg

I also decided to clean up the exhaust manifold and remove all the rust a grime.

20160821_134715_zpsxnhkppgd.jpg

I gave it a spray with High Temp paint ready to start wrapping it with exhaust wrap that I got from our good friends at Nimbus Motorsport

20160821_140335_zpsgngszplz.jpg

I wrapped one pipe at a time before wrapping the final pipe and continuing that all the way to the end, to prevent it from unwinding. (such a irritating task, make sure you have your arms/hands covered as you WILL get covered in fiberglass haha)

The wrap was held on with stainless tie wraps at all the ends.

20160821_152219_zpsxhueegfm.jpg

20160821_155435_zpsgbdf0g9g.jpg

20160821_162638_zpshb52xroo.jpg

All done now and ready to drop into the car and be bolted to the engine!

You planning on racing or just track days @Tomotek
Hey Josh.. few track days to start.. to get to grips with the car and gain confidence in it, iron out any niggles.. then hopefully look into racing it.. you've started racing yours now haven't you?
standard loom going back in mate or standalone, dig dash etc etc?
Alright mate.. standard loom going back in... well a lighter weight version (as much as the ECU will allow)... then probably look into a OMEX ecu and dash to go with some throttle bodies when the new engine is built.. upgrade it all at the same time

As someone previously said, makes we want to restart mine too, and I'd probably invest in a proper sandblasting unit too! Looks stunning as it's coming together, credit to you both.

Would be a real shame not to share your bolts spreadsheet after the hard work you put into it ...polite hint . Seriously, I wish I had zinc plated all my bolts when they where off the car, so I might as well replace them individually over time now as I go back over the car and upgrading it, the weather is killing them.

Tbh if you're serious about the engineering side of things look at a Life Racing/Syvecs ECU - look at the tech sheet, spend time going through the software and be amazed at how little control you have with an Omex/MBE/DTA/Emerald. Cost works out similar if you buy it then right way too.

Keep up the good work with the build, I'd love to have the space & time to build something similar

hey bud, have you got the model number of the base cage you used? omp and tweaks websites are useless with cage diagrams of whats used.
